Well as its custom, I have no 3d image. Do 3d print companies not do this too?

To print anything you send a file to be printed, same with a part, otherwise how will it know what to print in 3D space? A 3D scanner is used to scan an object in order to create a file that can be used.

That's what I thought, they would scan the part then print it.

What about making a mold for fibreglass? Then just fiber glass the copies?

How would this be done? Would it be cheap to copy and replicate? Will it keep all the detail?

Ive been considering building myself a 3d printer for a while now... not sure if it would be worth while though... been looking atthe reprap project for starters.

fibreglass is pretty cool stuff, but for the detail you are after, its not ideal.
Injection plastic moulding would be the most logical, but too expensive for the quantities you are after

What exactly are you making? As Mick said probably the best option is to bond the modified part in. 3D printing probably isn't as cheap as you think, depending on printer the finish ain't great and it takes ages. Got a couple of printers and rapid prototype machines at uni that I've used for small bits.

do you have a picture of it modified? i know a guy who can do you a mold so you can fibreglass or he would produce them for you. Not sure of costs though, but he remolded my 197 diffuser to have one exhaust exit
